How Wall Thickness Affects Injection Molding Quality

Wall thickness affects how plastic fills a mold, cools, and shrinks. Large or abrupt thickness changes can contribute to quality problems, but thickness is rarely the only cause. The right design depends on the resin grade, part geometry, flow path, tooling, and the part’s functional and cosmetic requirements.

Why wall thickness matters

During filling, melt may flow more readily through thicker regions. A very thin area or a sudden change in section can make filling less uniform and may increase the risk of an incomplete fill or a weld line. During cooling, thick sections take longer to cool and can contribute to longer cycles, sink marks, or warpage. Autodesk’s manufacturability guidance describes these filling and cooling effects and recommends reviewing local thickness variation in the actual part (Hướng dẫn độ dày thành của Autodesk).

These are risk signals, not a diagnosis by themselves. Gate location, packing, cooling layout, resin behavior, and process settings can also influence the result. A DFM review should connect the observed defect to the part geometry and the production conditions rather than assume that one thickness change explains everything.

Quality symptoms to investigate

  • Sink marks or internal voids near a heavy section: Review thick wall intersections, ribs and bosses, the packing path, and local cooling. Compare the defect location with the gate and the surrounding geometry.
  • Short shots or weak weld lines near thin regions: Check the flow path, abrupt thickness transitions, gate and vent locations, resin grade, and the processing window. A thin area can be difficult to fill, but it is not the only possible cause.
  • Warpage or dimensional variation: Review whether different regions fill, pack, and cool unevenly. Check the part design together with mold cooling, gate balance, material shrinkage behavior, and how the part is measured.
  • Longer-than-expected cycle time: Look for thick sections that take longer to cool, then confirm the effect with the molder’s process data and tooling design.

Use defect location, timing, and inspection data to narrow the cause. If the symptom changes when the process changes, that evidence should be considered alongside the CAD review.

How to choose a suitable wall thickness

There is no single wall-thickness range that applies to every molded part. A resin family is not a complete specification: grade, reinforcement, flow length, stiffness, impact requirements, surface appearance, and mold design all matter. Start with the current design guidance for the selected resin grade, then have the molder assess the actual part geometry and intended process. Material-maker references such as the Hướng dẫn thiết kế polymer kỹ thuật của Covestro illustrate why design recommendations should be tied to the material; confirm current guidance for the specific grade.

Design practices that can reduce avoidable variation
